A new method for fabrication of metal-cermet anodes in solid-oxide fuel cells (SOFC) has been developed. Highly porous, yttria-stabilized-zirconia (YSZ) films were prepared using a mixture of Si-stabilized (<0.3%Si) YSZp fibers and normal YSZd powders. The films were calcined to 1550*C, after which either Cu or Ni was incorporated into the porous YSZ by impregnation with the nitrate salts. The anode performance was optimized for a film prepared with 75% YSZp and 25% YSZd. For Cu-cermets, the performance increased with metal loading to at least 40% Cu. At 800*C using 97%H2 as fuel and a 500µm YSZ electrolyte, the V-I curves for either a Cu-cermet or a Ni-cermet anode formed using this new method were found to be identical to the V-I curve for a Ni-cermet formed using traditional methods. SEM measurements showed that the anode films, even with addition of Cu and nonporous YSZ, remained highly porous, so that additional modification should be possible. The implications of these results for operation of SOFCs in dry methane are discussed.
